The project involved a remarkable technical feat, engineers had to breach the side of a live float glass furnace to construct a specialized canal that diverts molten glass to the new line located in an adjacent building. This bold approach enables both float and rolled glass production from a single furnace, a shift that significantly boosts operational efficiency and reduces environmental impact.</p>



<p class="wp-block-paragraph"><strong>Reviving Texture by Pilkington</strong><br>The new line is dedicated to manufacturing the company’s “Texture by Pilkington” range, a curated collection of 21 patterned and decorative glass designs. Popular in interior architecture, this range balances privacy and aesthetic appeal, catering to designers, specifiers, and homeowners alike. By relocating this production from the nearby Watson Street Works, which ceased operations after two centuries, Pilkington UK centralizes its manufacturing processes at Greengate Works.</p>



<p class="wp-block-paragraph"><strong>Sustainability at the Core</strong><br>This move is more than a logistical upgrade, it’s a cornerstone of Pilkington UK’s sustainability strategy. Consolidating glass production to a single furnace cuts 15,000 tonnes of CO₂e annually, the equivalent of removing over 8,800 cars from the roads each year. It’s a tangible step toward the company’s ambitious climate targets: a 30% emissions reduction by 2030 and net zero by 2050.</p>



<p class="wp-block-paragraph"><strong>Government-Backed Green Innovation</strong><br>This transformation was supported by a £3.7 million grant from the UK government’s Industrial Energy Transformation Fund (IETF), which backs industrial decarbonisation initiatives. The funding affirms Pilkington UK’s role not just as a legacy manufacturer but as a pioneer in the future of low-carbon glassmaking.</p>

He will introduce the range of available filter element lengths, emphasizing lessons learned and the keys to reliable operation and extended service life of filter elements.</p>

<p class="wp-block-paragraph">Traditionally, exhaust gases are cooled to insufficient temperatures for re-use, limiting their potential applications. However, advancements in hot gas filters, equipped with ceramic filter elements up to 6 meters long, have transformed emission control. These filters enable cleaning of exhaust gases at elevated temperatures, allowing for re-use in thermal processes or power generation. The new generation of longer filter elements not only reduces capital investment costs but also maintains essential functions such as particulate removal and selective catalytic reduction of nitrogen oxides.</p>

<p class="wp-block-paragraph">Under the visionary guidance of Nikolaus SORG, a comprehensive engineering marvel unfolded. The endeavor encompassed a meticulous engineering package, encompassing refractory materials, steel construction, and essential components for the rejuvenation of the melting tank, distribution channel, and four forehearths. The project&#8217;s scope extended to embracing advanced heating and cooling systems, SCADA integration, and various furnace and glass conditioning essentials.</p>



<h4 class="wp-block-heading"><strong>Elevating Sustainability with EME:</strong></h4>



<p class="wp-block-paragraph">EME, in conjunction with their meticulous audit and conceptual engineering, played a pivotal role. The upgrade of dosing units within the batch plants, coupled with the modernization of the cullet return system, took center stage. This transformative journey also involved the installation of a cutting-edge single fork linked scraper and a dynamic system for incorporating external PCR (post-consumer recycled) cullet.</p>



<h4 class="wp-block-heading"><strong>Transformation by SKS:</strong></h4>



<p class="wp-block-paragraph">SKS, entrusted with the transformational task, gracefully handled the intricate dance of dismantling the old furnace, paving the way for a rejuvenated vision. The installation of new refractory material and the careful modification of the existing steel structure illuminated their expertise. A crowning achievement was the feat of raising the furnace and forehearth steel structure by a remarkable 400 millimeters.</p>

<h4 class="wp-block-heading"><strong>Successful Hydrogen Trial</strong></h4>



<p class="wp-block-paragraph">In March 2023, a significant milestone was achieved at the flat glass production plant in Herzogenrath, Germany. In collaboration with Air Products, Saint-Gobain conducted a five-day trial injecting 30 percent hydrogen into the energy mix of its float furnace. This large-scale endeavor effectively replaced thirty percent of the furnace&#8217;s energy consumption with pure hydrogen/air combustion. Air Products played a vital role by supplying the necessary hydrogen and ensuring seamless gas supply from the trailer to the plant.</p>



<h4 class="wp-block-heading"><strong>A Promising Path to Decarbonization</strong></h4>



<p class="wp-block-paragraph">Ariane Weissler, Senior Project Leader of the Herzogenrath site&#8217;s Decarbonization Project (COSIMA Project) at Saint-Gobain, expressed enthusiasm about the furnace&#8217;s renewal scheduled for the end of 2027. This timeline aligns perfectly with the decarbonization objectives of Saint-Gobain, Germany, and the European Union. The COSIMA Project encompasses the entire Herzogenrath site, including the Sekurit plant and the Research and Development center. These interconnected entities collaborate synergistically, focusing on decarbonizing the production of flat glass and transforming glass products into cutting-edge glazings for the automotive industry.</p>

<h4 class="wp-block-heading">Revolutionary LionGlass: Cutting Carbon Footprint in Half and 10x Stronger than Conventional Glass</h4>



<p class="wp-block-paragraph">Worldwide, glass manufacturing is responsible for emitting a staggering 86 million tons of carbon dioxide annually. However, a breakthrough invention called LionGlass, engineered by researchers at Penn State, promises to drastically reduce this carbon footprint. LionGlass not only requires significantly less energy to produce but also possesses remarkable durability, making it ten times stronger than standard soda lime silicate glass. With a recent patent application filed, LionGlass is poised to revolutionize the glass industry and contribute to a more sustainable future.</p>



<h4 class="wp-block-heading"><strong>Reducing Carbon Footprint with LionGlass</strong></h4>



<p class="wp-block-paragraph">The goal of the LionGlass project, led by John Mauro, Dorothy Pate Enright Professor of Materials Science and Engineering at Penn State, is to make glass manufacturing sustainable in the long term. Unlike conventional soda lime silicate glass, LionGlass eliminates the use of carbon-containing batch materials and reduces the melting temperature of glass. The production of soda lime silicate glass involves melting quartz sand, soda ash, and limestone, which release carbon dioxide (CO2) during the process. By lowering the melting temperatures by approximately 300 to 400 degrees Celsius, LionGlass significantly reduces energy consumption by about 30% compared to traditional glass production methods.</p>



<h4 class="wp-block-heading"><strong>Unmatched Durability of LionGlass</strong></h4>



<p class="wp-block-paragraph">In addition to its eco-friendly advantages, LionGlass offers exceptional durability. The research team was pleasantly surprised to discover that LionGlass exhibits significantly higher crack resistance than conventional glass. In fact, certain compositions of LionGlass demonstrated such remarkable crack resistance that they remained intact even under a one kilogram-force load from a Vickers diamond indenter. Compared to standard soda lime glass, which forms cracks under a load of about 0.1 kilograms force, LionGlass proves to be at least ten times more crack-resistant. This outstanding durability is a crucial quality for glass, as microcracks can develop over time, leading to weaknesses and eventual failure. LionGlass&#8217;s resistance to microcrack formation ensures its longevity and reliability in various applications.</p>



<h4 class="wp-block-heading"><strong>Potential Benefits and Future Applications</strong></h4>



<p class="wp-block-paragraph">The strength and durability of LionGlass present exciting possibilities for a range of industries. Its improved strength-to-weight ratio opens doors for lighter-weight glass products without compromising performance. By utilizing LionGlass, manufacturers can reduce the thickness of glass components while maintaining the same level of damage resistance.
